The Reliability Challenge
VFD output voltage waveforms with fast dV/dt transitions create partial discharge activity in motor cables and winding insulation that generates ultrasonic emissions. PWM switching noise from the drive itself produces ultrasonic background that can mask fault-related signals. Arcing at loose connections in VFD cabinets generates intermittent ultrasonic bursts that require scanning under load to detect. EDM damage in motor bearings produces ultrasonic emissions from electrical discharge events, but distinguishing these from mechanical bearing noise requires trained interpretation. Common-mode voltage creates corona at cable terminations and motor terminals that produces ultrasonic emissions similar to PD. VFD cabinet fan noise and cooling system sounds create ultrasonic backgrounds within the enclosure.
Our Approach
We scan VFD cabinet internals with airborne ultrasonic sensors to detect arcing at power connections, control wiring terminals, and bus bar joints. Cable terminations at the drive output and motor terminals are evaluated for PD activity using contact and airborne sensors. Motor bearing housings on VFD-driven equipment are monitored with contact ultrasonic sensors for EDM-related acoustic emission, with heterodyned audio analysis to identify the characteristic snapping of electrical discharge events. Cabinet cooling system components are assessed for abnormal ultrasonic signatures indicating fan bearing degradation. We compare dBu levels between phases to identify phase-specific insulation or connection problems. Reports include connection condition assessment, PD activity levels, bearing EDM risk evaluation, and recommendations for shaft grounding, insulated bearings, or output filter installation.

Ultrasonic testing detects high-frequency stress waves that appear earlier in the fault progression than vibration amplitude increases in variable speed drives. It is most sensitive to friction, impact, and turbulent flow, while vibration analysis excels at identifying specific fault types through frequency patterns. The two technologies are complementary rather than interchangeable for monitoring variable speed drives.
Ultrasonic testing is effective on rotating and reciprocating components, pressure boundaries, and electrical systems associated with variable speed drives. It is particularly valuable for slow-speed equipment where vibration signals are too weak for reliable analysis. Access to measurement points and background ultrasonic noise levels are the main factors that determine measurement quality.
Three triggers. First: rising trend on any key measurement (vibration amplitude up 30 percent over six months, wear metals climbing, IR megger declining). Second: a recent repair on the asset — post-repair baseline needs reconfirmation. Third: a process upset that may have exposed the equipment to conditions outside design (overload, contamination, thermal event). Any of the three justifies a 60-90 day check instead of waiting for the next scheduled quarterly walking surveys round.
