Manufacturing Screw Conveyors Reliability
Screw Conveyor Reliability & Maintenance maintenance and reliability for Reliability Consulting for Manufacturing Facilities facilities.
Why it matters
Key Benefits
Prevention of Drive Overloads
Motor current trending correlated with material feed conditions detects compaction and surge events that precede drive overloads enabling corrective action on upstream feed control.
Extended Trough Liner Life
Liner wear measurement and material loss rate tracking predicts replacement timing accurately so liner change-outs happen during planned shutdowns rather than after a wear-through contaminates product.
Reliable Material Flow
Hanger bearing lubrication optimization and temperature monitoring prevent the mid-span seizures that halt material flow and require difficult in-trough bearing replacement.
Context
Challenge & Approach
The Reliability Challenge
Screw conveyors in manufacturing experience trough liner wear from abrasive materials like glass fiber, metal chips, and mineral fillers. Hanger bearings operate in the material stream and are subject to abrasive wear and lubrication starvation. Screw flight tips wear down, reducing conveying efficiency and allowing material bypass. Drive motors overload when material compacts in the trough due to moisture absorption or upstream surge conditions. Material buildup on flights causes weight imbalance and increased power draw.
Our Approach
We perform motor current trending to detect drive overload patterns and correlate them with material feed conditions. Trough liner and flight tip wear measurements quantify material loss rates and remaining useful life. Hanger bearing condition is assessed through temperature monitoring and vibration analysis at accessible locations. We evaluate material flow characteristics and conveyor fill level to identify compaction and surge conditions. Our report includes a liner and flight replacement schedule, hanger bearing lubrication optimization, and recommendations for inlet flow control to prevent overload events.

Learn More →Drive overloads occur when material compacts in the trough due to moisture pickup, upstream surge feeding that exceeds the conveyor volumetric capacity, or foreign objects entering the trough that jam against the screw flights. Improper screw speed for the material bulk density and angle of inclination can also cause material to ride over the flights rather than advancing, creating a packed trough condition.
Inspection frequency depends on the abrasiveness of the conveyed material. Highly abrasive materials like glass fiber or mineral fillers may require monthly thickness measurements, while less abrasive materials allow quarterly inspection intervals. Establish a wear rate from the first several inspections and adjust the schedule based on the measured thinning rate relative to the minimum allowable liner thickness.
Hanger bearings operate immersed in the material stream where they experience continuous abrasive wear from the conveyed product. Lubrication delivery to these bearings is difficult because grease must penetrate through the material bed. Standard grease intervals are often insufficient, and the bearing material or type may not be optimized for the specific material being conveyed. Upgrading to self-lubricating or hardened bearing materials often provides significant life extension.
