Belt cover wear is not uniform along the conveyor — loading zone, curved sections, and areas with misaligned idlers experience accelerated wear that point measurements may miss if sampling locations are not representative. Splice condition assessment methods vary by splice type: vulcanized splices require visual inspection for cover cracking, edge lifting, and delamination indicators, while mechanical splices require fastener integrity and belt tear evaluation. Full-length idler walk-down surveys on long conveyors are time-intensive but essential — failed idlers damage the belt, and seized idlers create fire risk in combustible material handling. Pulley lagging failure causes belt slip that degrades the belt surface, and lagging condition assessment must evaluate adhesion integrity as well as surface wear. Structural assessment must identify frame misalignment, stringer deflection, and foundation settlement that cause tracking problems — these root causes are more important to identify than the tracking symptoms. Belt rip detection system function must be verified as part of the safety-related assessment scope.

We conduct belt conveyor assessments using a zone-based approach that divides the conveyor into manageable segments (tail station, loading zone, carrying side zones, head station, return side zones) for systematic evaluation. Belt assessment includes cover thickness measurement at representative locations per zone using ultrasonic or gauge measurement, edge condition evaluation, carcass exposure identification, and tracking observation under operating load. Splice assessment includes visual inspection of every splice with documentation of condition indicators, supplemented by bond testing or X-ray for critical splices where condition is uncertain. Idler walk-down covers every station: rotation check, bearing noise evaluation, shell wear assessment, and seized idler identification. Pulley assessment includes lagging condition, shell thickness (for high-wear applications), bearing condition through vibration or temperature, and shaft alignment. Structural assessment includes frame alignment survey, stringer condition, foundation settlement observation, and support structure corrosion evaluation. Take-up assessment includes travel measurement (as percentage of available range), hydraulic cylinder or counterweight condition, and guide rail alignment. Drive assessment covers motor, gearbox, coupling, and brake condition. Safety system assessment includes belt rip detection, pull cord switches, belt alignment switches, and emergency stop function. Reports organize findings by zone with priority ratings, belt remaining life estimation, and a comprehensive recommendation matrix.
