The Reliability Challenge

Capacitor ESR measurement requires specialized test equipment and must be performed with the drive de-energized and capacitors discharged — safety procedures are critical. ESR acceptance criteria vary by capacitor type and manufacturer, and the assessment must reference the correct specifications. Power module condition is assessable through thermal imaging while the drive is operating under load, but meaningful interpretation requires understanding of expected temperature distribution and influence of load level and ambient temperature. Cooling system assessment must distinguish between fan bearing degradation (audible, vibration-detectable) and airflow restriction from heat sink contamination (temperature-indicated). Control parameter verification requires the original commissioning parameters as a baseline for comparison — if no baseline exists, the assessment identifies this as a risk finding. Firmware vulnerabilities and end-of-life notices from VSD manufacturers affect the assessment outcome even if the drive is electrically healthy. Drives in harsh environments (high ambient temperature, dusty, corrosive) degrade faster and require more detailed assessment than drives in clean electrical rooms.

Our Approach

We assess VSDs using a structured protocol that covers power electronics, cooling, control, and installation condition. Power section assessment includes thermal imaging of power modules, bus bar connections, and input/output terminals under operating load, DC bus capacitor ESR measurement (with drive de-energized and capacitors safely discharged), visual inspection for bulging or leaking capacitors, and fuse condition verification. Cooling assessment includes fan operation check (rotation, noise, vibration), heat sink cleanliness evaluation, airflow path obstruction check, and cooling effectiveness comparison (measured temperature rise versus rated values). Control assessment includes firmware version verification and comparison to manufacturer's current version and known issue bulletins, control parameter spot-check against baseline documentation (motor parameters, acceleration/deceleration times, fault settings), communication interface function verification, and alarm and fault log review. Installation assessment includes power cable condition and termination torque, grounding verification, input and output filter condition, and environmental exposure evaluation (dust, heat, moisture, vibration). Each drive receives a condition grade with specific findings: capacitor remaining life estimate, cooling system adequacy rating, control configuration status, and prioritized recommendations ranging from cleaning and parameter backup to component replacement or drive upgrade.
