The Reliability Challenge
Rod surface condition is the most informative external condition indicator — chrome loss, scoring, and pitting directly cause seal wear and eventual failure — but rod inspection requires full extension, which may not be possible during normal operation or may require specific machine positioning. Internal bypass leakage assessment through cycle time measurement or drift testing requires operating the cylinder under load and comparing performance to baseline values, which may not be available if the cylinder has never been baselined. External seal leakage grading must distinguish between rod seal weepage (minor, monitored), active rod seal leakage (plan rebuild), and catastrophic seal failure (immediate action). Mounting hardware wear (pin, bushing, clevis, trunnion bearing) is often overlooked during cylinder assessments but directly affects cylinder alignment, seal life, and structural loading — worn mounting hardware applies side loads that accelerate rod seal and bearing wear. Bore condition can only be assessed with the cylinder disassembled, limiting external condition assessment to inferring bore condition from seal leak characteristics and internal bypass behavior.
Our Approach
We conduct hydraulic cylinder assessments using a combination of operational testing and visual evaluation. Rod surface assessment includes full-extension inspection of the chrome surface for peeling, flaking, scoring marks, corrosion pitting, and mechanical damage, documented with photographic records and condition grading. Seal assessment includes external leak classification (dry, damp, dripping, flowing) at rod seal, head seal, and port connections. Performance assessment includes cycle time measurement under representative load (compared to baseline or calculated values), position drift measurement under sustained load (indicating internal bypass), and cushion deceleration evaluation at end of stroke. Mounting assessment includes pin diameter measurement at wear points, bushing clearance evaluation, clevis or fork spread measurement, trunnion bearing play assessment, and mounting bolt condition. Structural assessment includes rod end (eye or clevis) condition for cracking or elongation, cylinder barrel external condition, and port fitting condition. Each cylinder receives a condition grade (1-5) based on the combination of rod condition, seal status, performance, and mounting wear, with a recommendation classification: continue operating with monitoring, plan seal replacement at next available window, plan complete rebuild including rod and bore work, or replace cylinder. Assessment reports are organized by machine or system for maintenance planning and capital budgeting.
