The Reliability Challenge

Power plant belt conveyors handle heavy, abrasive coal and limestone loads that wear belt surfaces, abrade idler shells, and degrade pulley lagging. Belt splice failures cause extended outages on single-conveyor runs that feed coal bunkers, potentially limiting generation capacity. Idler bearing seizure in dusty environments creates fire ignition sources in coal handling systems where NFPA 850 fire protection requirements apply. Coal dust accumulation on conveyor structures creates explosion and fire hazards. Belt mistracking at transfer points causes spillage and belt edge damage. Coal handling conveyor reliability directly affects fuel supply to the boiler and therefore unit generation availability.

Our Approach

We perform idler bearing condition assessment using vibration and thermal imaging across conveyor runs. Belt splice condition inspection using NDT methods predicts remaining splice life under heavy loading. Pulley alignment and lagging condition are assessed with laser measurement tools. Belt tracking analysis identifies structural and loading causes of mistracking. We evaluate fire detection and suppression system condition per NFPA 850 requirements. Our deliverable includes an idler replacement priority schedule, belt condition and splice life report, fire protection system verification, and a coal handling conveyor reliability program supporting NERC generation fuel supply requirements.
